AQL stands for Acceptable Quality Limit. It is a statistical sampling standard, most often applied through the international tables of ISO 2859-1 or ANSI/ASQ Z1.4, that answers one practical question: how many defective pieces may a finished batch contain before the buyer is entitled to reject it? The number after AQL — 2.5 in this case — is the maximum tolerable percentage of defective units in the batch for the defect class being judged, expressed as a long-run average rather than a promise about every single carton.

For apparel orders, defects are normally divided into three classes, and each class can carry its own AQL value:

  • Critical defects — safety, legal or total-unusable issues (sharp broken needles, hazardous trims, wrong fiber content on the label). Industry practice is normally zero tolerance: one critical defect in the sample can stop the inspection.
  • Major defects — defects that make a garment hard to sell or return-prone: visible shade difference between pieces, open seams, wrong measurements beyond tolerance, stains, missed stitching. AQL 2.5 is the most common limit assigned to this class in apparel.
  • Minor defects — cosmetic issues a reasonable customer could accept: a slightly long loose thread, a light crease, minor slub variation in natural linen. These are often judged at a looser level such as AQL 4.0, if the buyer and factory agree one in writing.

A common misunderstanding: AQL 2.5 does not mean the factory is allowed to ship 2.5% defective garments. It means the sampling plan is designed so that a batch whose true defect rate is at or below 2.5% will normally pass, while a batch clearly above that level has a high chance of failing. If the buyer has not defined which of these count as defects, the inspector's judgment becomes personal opinion. A written AQL clause with a definition of acceptable slub density and shade tolerance turns those arguments into a checklist. How the AQL 2.5 Sampling Table Works

The AQL sampling plan is not a fixed "check 20 pieces" rule. It is a three-step lookup that depends on your batch size. Under the single-sampling plans of ISO 2859-1 / ANSI Z1.4, the process works like this:

  1. Count the batch. The inspection lot is normally the quantity of one style and color to be shipped in one delivery. A 600-piece order of one color is one lot; a 600-piece order split into three colors is normally treated as three lots of 200 each.
  2. Read the sample size code letter. The batch size maps to a code letter at the agreed inspection level. General Inspection Level II is the default in apparel and the one Linenwind uses unless a buyer specifies otherwise.
  3. Read the sample size and the accept/reject numbers. For AQL 2.5 on major defects, the table gives a sample size and two numbers — the acceptance number and the rejection number. If the number of defective garments found in the random sample is at or below the acceptance number, the lot passes for that defect class. If it reaches the rejection number, the lot fails.

Mid-production inspection happens while sewing is underway — for a typical 25-35 day bulk run, usually around the first 20-40% of production being finished. The inspector checks that the factory is actually building to the approved sample: stitch density and seam construction, measurement of work-in-progress pieces against the size spec, pocket and placket details, button and trim attachment, and early shade consistency across sewing lots. Because natural linen can vary between rolls, this is also the moment to confirm that garments cut from different fabric rolls still look like one color family. Final inspection happens when the order is finished and (normally) after any garment washing, before packing and carton closing. What the Inspector Checks on Finished Linen Garments

When the sample pieces are on the table, the inspection follows a repeatable sequence. The defect groups below are the ones that actually appear on linen orders, and they map to the four areas buyers ask about most: shade difference, stitch and seam quality, shrinkage and measurement, and loose threads and surface condition.

1. Shade and Color Consistency

The inspector compares each sample garment against the approved color standard and checks pieces against each other. Linen is dyed in batches, so acceptable shade tolerance should be agreed in advance — for example, pieces must match the approved lab dip within a stated tolerance under D65 light, and side-by-side pieces in one carton must look uniform to the normal eye. Shade issues are classified as major defects when the difference would be noticed by a customer; slight lot-to-lot variation that was agreed at sampling time is not a defect.

2. Stitch Density, Seams and Construction

Stitches per inch on main seams, seam strength, hem and placket construction, and the match between the sewn garment and the approved sample are checked against the tech pack. For linen, seam puckering after washing is a common finding, so the inspection standard should state whether the garment is judged in its finished (post-wash) state. Open seams, skipped stitches, and raw edges on visible seams are major defects.

3. Shrinkage, Measurement and Fit

Finished garments are measured at the points defined in the size spec — chest, waist, hip, length, sleeve — and compared with the approved measurement chart and its tolerance. Linen's normal first-wash shrinkage of 3-7% means the measurement standard must reflect the state the garment is sold in; a garment that was pre-washed and measured after washing will measure differently from one measured straight off the line. 4. Loose Threads, Stains and Surface Condition

Loose threads, oil or dirt stains, pressing shine, and surface damage are checked garment by garment. Natural linen has slubs and neps by character, so the inspection brief should distinguish between the fabric's inherent texture and real faults such as holes, broken yarns or stains. A few loose threads are normally minor; a stain or a hole is major.

What makes linen different from cotton or synthetic at inspection is the baseline of natural variation. A slub that a polyester buyer would call a fault is often perfectly acceptable in linen — if it was agreed as acceptable. The most professional way to handle this is to approve a physical fabric standard or a written slub-density note at sampling, so the inspector judges against a real reference instead of a guess.

Finally, the inspector verifies the commercial details that cause returns if wrong: care labels and content labels against the approved artwork, hangtags, poly-bag and carton markings, and the quantity per size and color against the packing list. Third-Party Inspection: When It Is Worth the Cost

Buyers often ask whether they should hire an independent inspection company or rely on the factory's own QC. Both models are common in the linen trade, and the right answer depends on the relationship stage and the order size. A first order with a new factory, a large seasonal program, or a private-label line where your brand name is on the garment are all situations where an independent pair of eyes pays for itself.

Independent inspection agencies — the well-known international firms such as SGS, Bureau Veritas, Intertek and TUV, plus specialized textile inspection services — normally work on a per-man-day basis. The inspector visits the factory at the agreed stage, draws the AQL sample according to the plan in your order documents, and issues a written report with photos, measurement data and a pass/fail conclusion per defect class. The report usually includes: the inspection standard applied (for example AQL 2.5, Level II), the lot size, the sample size drawn, the number of critical/major/minor defects found, a list of observations with photos, and an overall verdict of approved, conditional or rejected.

  • Approved — the lot meets the agreed acceptance criteria and can ship.
  • Conditional / approved with comments — minor observations were found but are within the acceptance numbers; the buyer decides whether any corrective action is needed before shipment.
  • Rejected — the rejection number was reached for a defect class. The factory re-screens or reworks, then a second inspection is arranged, normally at the factory's cost.

Three practical notes on using third parties with linen orders. First, send the inspector the same information you send the factory: the approved sample reference, the size spec with tolerances, the shade standard, and the agreed defect definitions — an inspector without your standard can only apply generic apparel rules, which may not match what you approved. Second, book the visit through the factory calendar: final inspection slots depend on when the order actually finishes, which in turn depends on the bulk production lead time agreed at order confirmation. The other side of the same coin is that a factory confident in its process should have no problem with independent inspection — the check verifies the system, and a passing report is useful marketing evidence for your own customers. What a serious factory will push back on is not the inspection itself but an undefined one: an inspector arriving with no agreed standard, judging natural linen texture as defects, or measuring garments against a size chart the buyer changed verbally after production. Linen Inspection Questions Buyers Ask Most

Is AQL 2.5 the strictest level I can request?

No. AQL 1.0 or AQL 0.65 are stricter plans that require larger samples and allow fewer defects, and some buyers use AQL 2.5 for major defects with AQL 4.0 for minor ones. Strictness has a cost: tighter levels mean more pieces inspected and more frequent rejections of borderline lots, which can affect delivery timing. AQL 2.5 at Level II is the apparel industry default because it balances protection and practicality for most branded programs.

Does AQL sampling mean the factory can ship some defective garments?

Statistically, any sampling plan accepts a small statistical risk — that is what the AQL number represents. In commercial practice, garments that are rejected by a buyer at the point of sale are handled by claims and replacements under the order terms. What happens if my order fails the final inspection?
